I've been trying to make sense of how the various trucks sold on the international market are the same or different in order to figure out parts interchange. In short, based on what I have been able to find from various international parts sellers, "D40" is not the only body code. Trucks from an American factory are "D40", trucks from the Spanish factory are "D40M", trucks from the Thai factory are "D40T" or "D40TT", and trucks from the Malaysian factory are "D40L". I have not yet found specific information on trucks built in Mexico or in Brazil.

Long story short there reason I started this thread was for suspension parts swaps. My original goal had been to try to determine if an extended length upper balljoint could be inexpensively sourced that would replace the stock upper balljoint. The reasoning is the extended type moves-up the control arm relatve to the steering knuckle and lower ball joint, so when the suspension droops down, there's more room before the UCA contacts the coil bucket.

Unfortunately it looks like the parts for the various trucks have part numbers based on their factory, not based on their dimensions. These are some control arm part numbers:

As you can see none of the part numbers match.

That said, the appearance of the UCAs from the American and Thai factories are very similar in photos. The UCA for the Spanish trucks is noticeably different in photos.

I also found an Amazon listing for a tubular UCA, that claims that the part is for American Frontiers and Thai-built Navaras:

So it looks like the dimensions from the frame/bushing to the ball joint are the same on the American and Thai trucks. The Thai trucks also use a fit-from-above ball joint on the stock control arms like the American trucks do.

More digging to do/document.

I think that early on, both Spanish and Thai trucks sent to Australia used 42.1mm upper ball joints, for 2005-2006, possibly construction those years, which could mean some model-year 2007 trucks have teh same 42.1mm ball joint and sleeve. The actual UCAs might not have been the same, but the first vehicles had the same smaller sleeve in the upper control arms. Later they decided to increase the size of the ball joint, which meant a bigger ball joint socket, which meant that the control arms needed bigger sleeves. Furthermore it appears that this company offers an aftermarket UCA for the 46.2mm size that is claimed to fit both Thai and Spanish production trucks, along with then new Navara that we didn't see in the US, which appears to share the same front suspension.

The Thai trucks also appear to have smaller tie rod threads than the Spanish trucks had, 14mm vs 16mm.

It does not appear that the 2WD D40 Navaras had the small ball joint, interestingly enough. It looks like they likewise didn't get 2wds from Thailand until later, possibly indicating that there was less demand for 2wds initially.

Now, when I pull up that same catalogue page and select the Nissan Pathfinder, for the R51 chassis, I get the following list:

So it looks like the R51 Pathfinder initially was only sourced from Spain, and yet it appears to have had both upper ball joint sizes. Likewise once production of the R51 Pathfinder started in Thailand (at least as far as export to Australia is concerned) it also may have had both ball joint sizes. Interestingly both trucks list the aftermarket UCA for 46.2mm, presumably requiring the same bigger ball joint to be used.

So it sounds like we shouldn't bother talking Spain/Thailand, we should instead be talking 42.1mm vs 46.2mm.

EDIT: one more thing, it looks like per rockauto, the same 46.2mm MOOG K80660 dates back to the beginning of the D40 Frontier in America, so I don't think we had any 42.1mm UCAs here. I did not check Pathfinder or Xterra though, only Frontier.
